AI-powered Machine Operation Optimum: self-optimizing manufacturing through AI-based closed-loop control

AI-powered Machine Operation Optimum (AIMO) introduces a new approach to industrial manufacturing by embedding AI-based process intelligence directly into production-level closed-loop control systems. Instead of relying on fixed process recipes or manual parameter tuning, AIMO continuously learns the relationships between process parameters and product quality, autonomously maintaining machines within their optimal operating window during production. This transforms conventional production equipment into self-optimizing manufacturing systems, enabling significantly higher process stability, reduced scrap, and improved production efficiency in complex industrial environments.

Enabling Software-Defined Manufacturing

AIMO is a key building block of Bosch Manufacturing Solutions’ vision of Software-Defined Manufacturing, where production equipment evolves from static, recipe-driven machines into data-driven, intelligent production platforms. While most existing optimization solutions rely on predefined parameter setpoints or advisory AI systems that merely recommend adjustments, AIMO moves AI directly into real-time production control. By embedding AI-based process models into machine control systems and combining them with AI-enabled digital engineering and integrated data platforms, machines can autonomously monitor, optimize, and stabilize their own process parameters during operation. This allows manufacturing systems to continuously adapt to new products, materials, and changing production conditions, transforming conventional equipment into self-optimizing manufacturing systems capable of maintaining their optimal process window without constant expert intervention.

How AIMO works

AIMO operates through a structured, data-driven optimization loop integrated directly into the production environment and can be applied across a wide range of industrial manufacturing processes where multiple parameters influence product quality and production stability. The solution is implemented as a web-based application with guided user interaction and standardized machine connectivity (e.g., OPC UA). This enables seamless integration into existing automation environments while also allowing customer-specific algorithms to be incorporated directly into production-level control loops. Thanks to its modular software architecture, AIMO can be deployed at different levels of production, from individual process stations to fully automated production lines.

Proven Industrial Impact: Hybrid Laser Manufacturing

AIMO has been successfully deployed in an industrial hybrid laser manufacturing process combining high-throughput material ablation with precision finishing, where precise control of parameters such as laser power, scan speed, and focus position is critical. Integrated directly into the machine control architecture, AIMO enabled AI-based process modeling and closed-loop optimization under real production conditions. The process achieved more than 80% reduction in parameter optimization time, cost savings of up to €250,000 per production line per year, an ablation rate above 0.5 mm³/s, surface roughness below Sa 0.5 µm, and positioning accuracy under 5 µm. This demonstrates AIMO’s ability to deliver stable and efficient performance in high-precision manufacturing environments.
